Tube hydroforming

A tube is placed in a closed die, sealed at both ends, and filled with fluid that is pressurised while the ends are pushed inward to feed material. The tube expands to fill the die cavity, producing a part with a varying cross section along its length. Automotive structural members and bicycle frames are the familiar examples, and the appeal is that one formed tube replaces several stamped and welded pieces.

Sheet hydroforming

A sheet blank is formed against a single die by a pressurised diaphragm. Only one tool half is cut, so tooling cost falls, and the even pressure gives good surface quality with no die marks on the pressure side. It suits deeper draws than conventional stamping in some materials and is used where volumes do not justify a matched die set.

Where it wins

Part consolidation, because the shape can vary continuously rather than being assembled from constant sections. Weight, since material can be thinner where a welded joint would have needed reinforcement. Stiffness, because a formed closed section is inherently strong. And tooling cost relative to a matched die, especially in sheet forming at moderate volume.

What limits it

Cycle times are slower than stamping, so very high volume simple parts stay in a press. The material must be formable enough to reach the die without splitting, which constrains alloy and temper. Wall thinning happens where the expansion is greatest and has to be predicted. And the equipment is specialised, so the supplier base is narrower than for conventional fabrication.
